Outdoor infrared heaters live a rough life. One minute they’re freezing in the rain, and the next, they’re glowing red-hot. It’s a brutal cycle. Most of the time, these things don’t fail because the heating element gave up. They fail at the junction—that tiny spot where the lead wire connects to the element. If the seal there lets in even a little bit of moisture, you’ve got live current hitting water. Then, pop. Your heater is a paperweight.
The battle with heat
Here’s the thing: standard potting compounds just can’t keep up. When a heater kicks on, the temperature spikes. When it shuts off, it plummets. That constant expanding and contracting acts like a hammer, eventually cracking any cheap seal. Once a tiny crack opens up, oxygen and moisture rush in. The wire insulation burns, the copper rots, and suddenly you’re looking at a dead unit or, worse, a fire hazard. We don’t take shortcuts here. The problem with “cheap”

Finding the sweet spot
Now, you might think “the tighter the seal, the better.” But it’s not that simple. If you seal everything too tightly without the right thermal conductors, you actually trap the heat. You end up cooking the wire insulation from the inside out. It’s all a balancing act. You need it waterproof, but you also need the heat to escape. If you’re running a high-wattage setup, just make sure your housing has enough breathing room around those junctions. A little airflow goes a long way in making sure your heater lasts for years instead of months.
